The Blue Oval is betting the farm on a radical new plan to make electric vehicles affordable for the masses, and it all starts with a brand-new, mid-sized electric ute slated for a 2027 release with a target price of just $30,000. In what Ford is calling its “Model T moment,” the company is throwing out the 120-year-old rulebook to fight back against staggering EV losses and intense competition.

Ford has been feeling the pressure, with its EV and software division expected to lose over $5 billion this year alone. With competition from Tesla, GM, and fast-moving Chinese brands like BYD, the iconic American automaker knew it needed a radical change. The answer came from a “skunkworks” project in Silicon Valley, where a team was given a blank slate to reinvent how a car is designed and built from the ground up.

Under the Skin: A Revolution in Simplicity

So, how is Ford planning to slash costs so dramatically? It starts with a new “universal” vehicle platform that is a masterclass in simplification. This new architecture uses 20 percent fewer parts, 25 percent fewer fasteners, and dramatically simplifies the wiring, cutting the harness by 4,000 feet compared to a Mustang Mach-E.

The real game-changer lies in the battery. Ford is moving to Lithium Iron Phosphate (LFP) batteries, which are more durable, charge faster, and, crucially, are much cheaper to produce because they don’t use expensive minerals like cobalt and nickel. In 2024, LFP cells cost just under $60-per-kWh, a huge saving compared to the $100-per-kWh price for the Nickel Cobalt Manganese (NCM) cells used in many current EVs. This battery isn’t just a power source; it’s a structural part of the vehicle’s floor, creating a lower center of gravity for better handling and opening up a surprising amount of interior space. In fact, Ford claims the new mid-sized truck will have more passenger room than a 2025 Toyota RAV4.

Reinventing the Assembly Line

Henry Ford famously pioneered the linear assembly line, but his company is now transforming it into an “assembly tree”. Instead of one long conveyor, the new process involves three main sub-assemblies—the front, the rear, and the central battery tray—being built on separate lines simultaneously before joining together at the end.

This method, enabled by large single-piece aluminum “unicastings,” allows for a more efficient and ergonomic build process. While Tesla is known for its “gigacasting,” Ford insists its approach is unique and goes “way beyond a typical modular architecture”. The result is a 15 percent faster assembly time with 40 percent fewer workstations needed in the plant.

The First Taste: A Fun, Practical Electric Ute

This new platform isn’t just about saving money; Ford promises the new vehicles will be “fun to drive”. The first model, the 2027 mid-sized truck, will reportedly do 0-60 mph in around 4.5 seconds, putting it on par with a Mustang EcoBoost. While its 400-volt architecture is less than what’s offered by some competitors, the practical benefits are clear. Ford boasts the bed is large enough to fit a surfboard without needing a roof rack, which should also help with aerodynamics and range.

This is a bold, all-in move for Ford. The company is investing $2 billion into its Kentucky plant to build the new truck, though the new efficiencies mean it will require 600 fewer workers. It’s a calculated risk designed to finally crack the code on profitable EVs and put a desirable, capable, and, most importantly, affordable electric vehicle within reach of everyday buyers.
